Our 300 XCW TBI Big Bottom End Project Completed . The bike is now snappy, powerful, fast and luggable. It came out better than I thought. In total we have $1,400 in upgrades. This includes the skid plate, softer seat, handlebar rubbers, ECU Reprogramming, Grunt Exhaust Manifold, cut vertex piston, fuel filter, reed strips, crank case pressure sensor holder, sprocket. Put in a thinner base gasket, dropped the port timing and tightened up the squish bank clearance, which increased the compression. Now check out this DYNO run! The pistons on the 300 TBI KTM, Husky and GasGas bikes can blow to bits when they hit the crank when you rev hard. This IS NOT a problem on the 250. Only the 300, and only the new style TBI engine. Also, it is only a concern when the bike is revving hard. So if most of your riding is below full throttle or full rpm's, it's not a big concern. If you do want to trim a piston, just take 2 mm off of the intake tangs ONLY. Do not touch the exhaust side. We sell pistons already cut at bestdualsportbikes.com

On my new 2025 300 xcw at 103 ft elevation, the baselines where 178 psi compression, .080" or 2 mm of squish band clearance and a base gasket stack width of .024". It has the base gasket in it stock, that ends in 60. This would apply to any 2024-26 300. XCW / TE / EC model. NOT the SX/XC/TX/TC bikes

After fixing the engine leaks with the crankcase pressure sensor holder, and changing to good tires and tubes, it was ride time. Even though it could have been ridden as was, easy improvements were made. An NGK BKR7EX spark plug easily improved throttle response. 300 XCW engines holding vacuum, or pressure, is critical to the bikes performance. Especially when it comes to the crankcase pressure sensor monitoring it. This engine had a big leak at the stock sensor to stock holder joint with us applying only 1 psi of pressure to the engine. It should be able to hold 7 psi to function correctly. Our solution for this is our billet aluminum crank case pressure sensor holder, which establishes a much better seal than the stock holder. Welcome to video #2 of our 2024-2026 KTM 300 XCW bike build. On these bikes, it seems like a lot of the ignition side crank seals are not installed fully, leaving them crooked and susceptible to leaking . This has been common on 2023 through 2026 250 and 300 TBI bikes. It's a simple fix and an important one to make before it fails pre maturely. You'll nee a flywheel puller and a seal driver. These 2024-26 KTM 300 XC W, Husky TE 300 and GAS GAS 250 / 300 trail and race bikes have some big problems. Due to a little bad engineering, KTM greed and some unskilled workers on the assembly line, this bike needs lots of help to put out the bottom and mid range power it's fully capable of. The TBI 300 billet exhaust manifold is easy to install. The one thing is you may have to replace your base gasket. The existing exhaust manifold gaskets can be reused. Just remove the existing gasket sealer, and re-apply new gasket sealant to them. Start by taking off your cylinder. The securing bolts with spring hooks get removed and re-used on the new billet manifold. Once together, you may have to loosen up and adjust the springs to get the right tension. You can use a small flathead screwdriver to gently pry the old manifold of the cylinder and break the existing gasket seal. Gasket maker is great for the big gaskets. On the outside little gaskets, you can use clear RTV silicone. Put it all back together. Wipe off all the excess sealer. Make sure you give it all 8 hours to dry before riding, or you may get a pressure leak.

For KTM, Husky and GasGas 300 TBI bikes. This billet aluminum exhaust manifold is a nice upgrade over your stock setup. It's billet aluminum vs cast, so it can't break or crack. It has an improved port shape designed to add bottom end response. It has more chamber volume than your stock manifold, and that also increases bottom to mid power. We put an XCW cylinder on a 2023-2026 300 XC, and we gained almost 3 foot pounds of torque, and 3 extra horsepower from idle up to 7,000 rpm. The 300 XC already had our TBI Power Bundle mods in place. The bundle includes our TBI Power Mapping, Oversized Exhaust Valve Cover, Billet Crank Case Pressure Sensor Holder, 90 Degree Fuel Rail, Spark Plug and our Power Reed Strips. This Power bundle is available on our website and makes for a great foundation for your build. Then we just switched the cylinder, along with the cylinder head, and put a new piston in it. It also requires a different base gasket. The lower port timing with the XCW cylinder adds that bottom end grunt your looking for. This is the bike that the XC should have been, and you can do this for around $1,000. We're testing out our KTM 300 XC build in Arizona. After all the mods and dyno work, it's time to see how this bike really rides, using just 91 octane gas. Come along for some single track soft enduro riding. We have a spark plug with a 7 heat range, and it looks good after all the riding. This bike had a lower compression head at 178 which worked very well here. We had our reed strips installed, our oversized exhaust valve cover, crank case pressure sensor holder, our aluminum fuel rail, flexible idle screw and an upgraded lithium ion batter. Of course our ECU performance mapping on top of all this made for a much improved experience. This is a great bike for an XC platform if you're racing moto, XS and cross country desert stuff.
